Aerodynamic Reports & Structural Design

The A6M's airframe was a masterclass in weight elimination. Its flush-riveted, all-metal monoplane structure used fabric-covered control surfaces and was built from Extra Super Duralumin (ESD), a then-secret ultra-lightweight alloy developed by Sumitomo. This came at a deliberate cost: no protective armor plating, no self-sealing fuel tanks. The never-exceed speed (VNE) was structurally capped, preventing the Zero from tracking heavy Allied aircraft in steep, high-speed dives — a vulnerability that Allied tacticians exploited once it was understood.

Above 216 mph (348 km/h), aerodynamic loading stiffened the controls dramatically. Fabric-covered ailerons flexed under high dynamic pressure — a phenomenon known as aileron reversal — slowing response time precisely when speed was highest.
